    Abstract: A plasma jet plug includes a rod-shaped central electrode, an insulator having an axial hole, a metal shell disposed around the insulator, an orifice electrode electrically connected to the metal shell and located at a distal end side of the insulator, and a gasket that contacts an outer surface of the insulator and an inner surface of the metal shell. The insulator includes a first member, a second member and an inorganic seal layer. The first member has the axial hole and includes a large-diameter portion and a small-diameter portion. The second member has a through hole into which the small-diameter portion is inserted. The second member has an outer surface that contacts the gasket. The inorganic seal layer seals a gap between the first member and the second member. In a section including the axis, the sum of seal lengths is greater than or equal to 3 mm.

    Abstract: A method for manufacturing a gas sensor includes: disposing a tubular holder and a tubular compact in a tubular metallic shell defining a through hole, the tubular holder defining a first insertion hole, and the tubular compact defining a second insertion hole; preparing a preliminary assembly in which a pin is inserted into the first insertion hole and the second insertion hole; pulling out the pin from the first insertion hole and the second insertion hole and inserting a sensor element into the first insertion hole and the second insertion hole such that a forward end of the pin will come into contact with an end of the sensor element; compressing the compact to thereby fix the sensor element inside of the metallic shell; welding a protection sleeve to the metallic shell to thereby form a semi-assembly; and combining the semi-assembly with another semi-assembly to thereby form the gas sensor.

On cross-sections of the tip and the electrode base material in a longitudinal direction of the joining surface, the welded portion has a void above the joining surface, and a continuous distance of the welded portion on the joining surface is less than or equal to 0.5 mm, whereby thermal stress due to a difference in thermal expansion between the tip and the electrode base material can be reduced. A total of continuous distances of the welded portions on the joining surface, are 0.4 times to 0.8 times a length from an end of the tip to another end thereof, whereby joining strength of the welded portion can be assured. Peeling at the tip or falling-off of the tip due to thermal stress can be less likely to occur, whereby durability of the ground electrode can be improved.
