The invention provides for the maximum spraying and coating of a roving of coated fibers with molten polymer streams without making physical contact with a solid media, thus simultaneously preventing the fiber surface from getting damaged and stripping off the coating. When metal-coated fiber is used the invention improves the electromagnetic shielding properties of any subsequent product made from the inventive composite. The method and apparatus of the present invention uses sets of nozzle-type sprayers having multiple orifices to enable the thermoplastic or thermoset polymer to penetrate more efficiently into the fiber bundle, thereby providing a more uniform coverage of all fibers. The hybrid composites can consist of two or more types of reinforcements and one or more type of matrix polymer.

    Abstract: A web to be coated travels over a deflecting roll and underneath a slot nozzle from which a curtain of a coating material falls. A suction box open toward the roll and web has upstream and downstream ends and extends full axial length of the roll. An upstream seal on the upstream side of the box is juxtaposed with the web, extends the full axial length of the roll, and has upstream and downstream edges extending transverse to the web-travel direction. A similar downstream seal is provided on the downstream side of the box juxtaposed with the web. The downstream-seal downstream edge is spaced upstream in the direction from where the curtain falls on the web. Air is withdrawn from the box between the seals to suctionally strip a boundary layer of air from the web between the seals.

Respective floors on the aspiration elements downwardly close the respective aspiration grooves and are each formed with a sharp inwardly directed edge closely spacedly juxtaposed with the web. Excess coating material is aspirated from the curtain through the vacuum passages.

A wiping assembly immediately behind the cleaning liquid dispensing head provides a web of cloth-like material looped under a compressible backup roller to wipe the applied liquid into a thin film and to pick up a measure of the liquid along with oil and dirt.
