    Abstract: A method and system for joining relatively thick (i.e., at least 0.07 inch, or between 0.08 and 0.24 inch) sheets of non-weldable aluminum or other material using multiple passes of ultrasonic joining and multiple plugs to create a single larger sheet. Angles and profiles are machined onto edges of the sheets, the angles are overlapped to form a scarf joint, and ultrasonic joining is performed on both sides of the scarf joint, resulting in channels where the angles and profiles intersect. Plugs are extruded or otherwise created and positioned in the channels, and ultrasonic joining is used to join the plugs in the channels. Additional plugs are added until the last plugs are proud of the surface, and then the plugs are machined until the joint is flush with the surface. The plugs may be of the same or a different material as the sheets.

The extrusion of the retaining portion is carried out as impact extrusion, wherein a form closure is produced between the retaining portion and the wire cable. The impact extrusion is carried out by a tool including at least one edge-free first seat for the eye. An apparatus for connecting a wire cable to a cable shoe for a belt buckle mounting comprises a first tool half including a first seat for a retaining portion of the cable shoe pre-bent into an eye and an opposed second tool half including a second seat for the retaining portion. The two tool halves can be forced against each other with high pressure so that the material of the retaining portion starts to flow. At least the first seat is free from edges.

The high density connector element contains a plurality of conductive wires that are arranged in parallel on the top surface of a flexible substrate. To manufacture the high density connector element, the flexible substrate is coated with an adhesive and wrapped around a cylindrical drum with the adhesive facing outwardly. Conductive wire is then wound around the cylindrical drum in a helical pattern. The conductive wire is densely wrapped around the flexible substrate on the cylindrical drum and is bound by the adhesive, thereby creating the high density connector element. After the winding is complete and the adhesive cured, at least one strip is cut from the high density connector element. The high density connector element has a flexible substrate and multiple conductive wires laid in parallel across the top surface of the substrate.

The closure slot is so shaped as to cause each turn of each helix to be engaged between two adjacent turns of an adjacent helix, thereby to form a wire link band. The closure slot may be held stationery while the wire links are pulled therethrough, or the wire links may be held stationary under tension while the closure slot is moved along their length. A plurality of closure slots may be used to form several wire link bands in parallel, and at least one additional closure slot may then be used to combine the wire link bands into a larger wire link band or sieve. Connecting rods may also be inserted into the wire link bands and may be heat fixed before insertion.

The links are inserted through one of two cages until the tie rod abuts the cage and the hook deviations are then hooked over a longitudinal or circumferential wire or both in the other cage.
