  • Patent number: 8381376
Abstract: A method of manufacturing a fibrous structure is particularly, though not exclusively, applicable to the manufacture of friction products such as preform discs. The method comprises mounting a former on a shaft. First feeds of fibrous material are spaced along the shaft and applied to the former in a direction tangential to the shaft as the shaft is rotated. A second feed is also applied to the former in a direction substantially parallel to the longitudinal axis of the shaft. The fibrous materials in the feeds overlie as the shaft rotates and the thickness of the material applied to the former increases to form the fibrous structure. Lengths of the first and/or second feeds are then inserted into the fibrous structure body in a radial direction with respect to the shaft as the shaft is rotated to interconnect the overlying layers and hold the structure together.

Abstract: A crosslapper receives a card web and folds it into a lap intended to be needle-punched or consolidated by other ways. The web includes zones which are more condensed, having a spectrum of orientation of fibers with a component parallel to the width of the web, alternating with less condensed zones having a longitudinal unidirectional spectrum of orientations. The zones which are less condensed are used to form the edge zones of the lap. The result is that the lap has different respective spectra of orientation which pre-compensate for the unwanted changes produced by the needle-punching or other consolidation which follows. A needle-punched lap is obtained having a uniform MD/CD ratio (relationship between longitudinal and respectively transverse tensile strengths) or having a sought profile of the MD/CD ratio across the width of the lap.

Abstract: A nonwoven fibrous insulation product has at least a bi-modal fiber diameter distribution designed to provide the product with selected thermal insulating and physical performance properties that are affected by fiber diameter such as rigidity and recovery properties. The product is made by: forming two or more fiber groupings that each have a selected fiber diameter distribution with a selected mean fiber diameter wherein the selected fiber diameter distributions of the fiber groupings differ from each other. The fibers of the fiber groupings are intermingled and entangled together in selected percentages by weight to form a product with a selected density and thickness that exhibits selected product performance properties based on the properties of the fiber groupings and the relative percentages by weight of the fiber groupings.

Abstract: Processes for producing non-woven materials from regenerated cotton and other fibers are disclosed. In one embodiment, the processes involve first regenerating cotton fibers from post-consumer or post-industrial waste. These regenerated fibers can be blended with other fibers, and intimately blended to provide a uniform blend of fibers. The fibers can then be subjected to a carding process to orient the fibers, and bound together using mechanical, chemical, or thermal binding processes to form a non-woven material. This material can then be used to form finished goods.

Abstract: A non-woven textile based filter media is produced from polyester fiber generated using recycled polyethylene terephthalate (PET) beverage bottles, and that non-woven textile based filter media is used to make an air filter. By controlling the diameters and lengths of the PET derived polyester fibers, a non-woven textile based filter media that exhibits a natural Minimum Efficiency Reporting Value (MERV) of about 8 (without requiring electrostatic treatment) and a pressure drop of 2.9 PSI or less can be achieved. A related exemplary embodiment is an air filter fabricated entirely from recycled materials, including a recycled cardboard frame, the non-woven textile based filter media made from recycled PET derived polyester fibers, and a support structure made of recycled plastic or metal wire.
