  • Patent number: 6461743
Abstract: A method is provided for forming a durable, smooth-sided, multi-layer integral, composite engineered panel. The method typically is directed to first forming a mat comprising a plurality of layers of lignocellulosic strands or wafers. The plurality of layers of lignocellulosic strands or wafers are bonded together by an adhesive material. Then, at least one layer of smaller particles of lignocellulosic material is formed on the mat. This layer of smaller particles is blended together with an adhesive material thereby joining the layer of smaller particles to at least one outer surface of the mat. Next, at least one sheet of paper is joined to an outer layer of smaller particles of lignocellulosic material. This step takes place during the formation of the multi-layer integral, composite engineered panel. Finally, a substantially smooth outer surface is formed, upon pressing, in at least one surfaces of the multi-layer integral, composite engineered panel.

  • Patent number: 6436159
Abstract: A coating composition for forming abrasion-resistant, high clarity coatings is described. It has been found that a macrocrystalline or single crystal mineral abrasive can be added at high levels, about 5 to about 80 percent by weight, to art-recognized film-forming resin compositions for producing coatings exhibiting exceptional abrasion resistance and clarity. Such a coating composition is useful for application to surfaces including wood, vinyl, tile, rubber modified cement, marble, metal, plastic, and laminated surfaces.

  • Patent number: 6375788
Abstract: Decorative paper with a wear resistant decorative layer is made by limiting the flow of melamine resin through the decorative paper. A partially cured melamine resin impregnated overlay is placed over non-impregnated decorative paper and cured at temperatures of about 230-310° F. (110-155° C.) and pressures of greater than about 300 psi (20 bar) and preferably about 750-1500 psi (51-102 bar) for causing melamine resin to flow from the overlay into the decorative paper and for substantially fully curing the melamine resin. Flow of the melamine resin is limited to about 10-20 and preferably about 12-17 percent by weight of the impregnated overlay. Flow of melamine resin in impregnated decorative paper is limited to about 1-3 and preferably about 1-2 percent by weight of the impregnated decorative paper.

Abstract: A laminated panel having an abrasion resistant surface is provided. The laminated panel includes a web being impregnated with a thermo-set resin, a bottom coat and an abrasion resistant top coat; a substrate; and thermo-fusing a bottom sheet to a second surface of the substrate opposite the first surface. The web is thermo-fused to one surface of the substrate, and the bottom sheet is simultaneously thermo-fused to the opposite surface of the substrate. A process for making an abrasion resistant laminated panel is also provided. The process includes the steps of partially impregnating a paper sheet or web with a thermosetting resin, drying it, coating the top side of the partially impregnated paper sheet or web with an abrasion resistant coat, simultaneously coating the bottom side of the paper sheet or web with a thermosetting resin composition, thermo-fusing the coated paper sheet or web to a first surface of a substrate and a bottom sheet to produce the laminated panel.
