  • Patent number: 5781287
Abstract: A coil body consists of a coil tube having flanges integrally formed onto the ends and having an axially through-extending opening. This core opening is formed by a successive arrangement of radial recesses which alternately extend through the coil tube wall from opposite sides. These radial recesses are formed by of reciprocally opposed projections of two cooperating mold halves of an injection molding tool. Such an arrangement permits manufacture of winding coil bodies with a simple two-part mold, eliminating a need for moveable components for forming the axial spindle core opening during the molding operation. The resulting coil body includes the continuous axial spindle opening defined by wall segments around its entire periphery and for easy attachment to a winding spindle for winding.

  • Patent number: 5777537
Abstract: A quiet transformer includes a laminated core having each laminate formed as a flat layer from highly grain oriented silicon steel which is fabricated by laser cutting techniques with each layer including five segments in intimate contact with each other via mitered butt lap joints having increased length and asymmetrical angles at opposite ends for reducing the reluctance of the gaps between adjacent lamination segments. The center segment has V joints of different angles on opposite ends. Clamping holes formed in the element of said lamination having the largest cross section at the location in the segment away from said gaps to prevent magnetic flux crowding and increased local flux density. Indexing pins on opposite faces of the segments close and lock in the gaps of the core with each layer being 100% interleaved for producing low joint reluctance and to minimize magnetostrictive forces. The core is pressurized by clamping brackets and bolts connected to opposite ends of the core.

  • Patent number: 5770991
Abstract: There are provided low profile inductor and transformer windings, and methods for fabricating the same. An elongate conductive ribbon is wound in one continuous direction on a generally hourglass shaped mandrel to form the ribbon into a double conical helix having a plurality of spaced apart coils. A sheet of dielectric material having an orifice therethrough is threaded to the midpoint of the double conical helix. The two sides of the helix are then compressed into planes such that the coils in each side lie flat and engage the adjacent side of the sheet of dielectric material. A compound inductor winding can be fabricated from a continuous conductive ribbon wound into a plurality of double conical helixes joined end-to-end. After compression, the compound winding consists of a low profile stack of spiraled windings connected in series, but constituting only one continuous ribbon having no internal connections.

  • Patent number: 5767758
Abstract: A plug cap incorporated type ignition coil is provided with a primary coil 20 and a secondary coil 30 inserted in a case 10. After a cushion member 80, a magnet 82, and then a core 40 are inserted in order in a primary coil bobbin 22 of a generally cylindrical bottomed shape, the case 10 is filled with potting resin 70. There is interposed a bottom wall portion of the primary coil bobbin 22 between one end 42 of the core 40 and the potting resin 70. Accordingly, even though stress resulting from the difference in thermal shrinkage between the core 40, the primary coil bobbin 22 and the potting resin 70 is caused, the stress is absorbed by elasticity of the primary coil bobbin 22 and as a result, the potting resin 70 is hard to cause a crack. Also, even though the core is affected by the thermal shrinkage, the magnet 82 is hard to destroy.

  • Patent number: 5748064
Abstract: A low profile reactor or inductor with a spiral type of winding which conducts a high level of current for its allotted size. The present invention provides a unique two piece bobbin design in order to produce a reactor of this type in a small space with small dimensional tolerances. The two piece bobbin is designed to provide a connection to the interior terminal end of the reactor coil, which is normally difficult to accomplish because of the limited small size and area. A first bobbin piece defines a first bobbin flange, and the second bobbin piece defines a center post, providing a cylindrical winding surface, and a second bobbin flange. The center post is provided with a first recessed groove in the winding area, and the second bobbin flange is provided with a second recessed groove. A start terminal is positioned in the first and second recessed grooves below the surfaces thereof.

  • Patent number: 5726616
Abstract: A transformer assembly, particularly for data and audio signals, has first and second bobbins which are telescoped within one another. An assembly cap is fitted around the bobbins and includes flanges for locating a core. The bobbins and the cap are designed such that creepage and clearance requirements are met. The core is preformed or comprises laminations formed as E's and I's, which are then fitted through the assembly cap and the bobbins. The cap provides a receptacle for the core, and retains the laminations in position. To secure the laminations in position, an assembly cup is mounted around the outside of the laminations. The assembly cup can include springs or the like, to maintain the laminations in position and allow for expansion and contraction. The springs can additionally mechanically secure the transformer in position. The bobbins, cap, core and cup can be encapsulated together.
