    Abstract: A turbine engine component comprising a substrate made of a nickel-base or cobalt-base superalloy, a non-metallic oxide or nitride diffusion barrier layer overlying the substrate, and a protective coating overlying the barrier layer, the protective coating comprising at least one platinum group metal selected from the group consisting of platinum, palladium, rhodium, ruthenium and iridium. The diffusion barrier layer may be a deposited or thermally grown oxide material, especially aluminum oxide. The protective coating may be heat treated to increase homogeneity of the coating and adherence with the substrate. The component typically further comprises a ceramic thermal barrier coating overlying the protective coating. Also disclosed are methods for forming a protective coating system on the turbine engine component by forming the non-metallic oxide or nitride diffusion barrier layer on the substrate and then depositing the platinum group metal on top of the barrier layer.

    Abstract: A turbine engine rotor component, such as a compressor or turbine disk or seal element, is protected from corrosion by depositing an aluminum or chromium coating on the component. The deposition can be performed by a vapor deposition process, such as metal organic chemical vapor deposition (MOCVD), to a coating thickness of from about 0.2 to about 50 microns, typically from about 0.5 to about 3 microns. In one embodiment, the method is conducted in a vapor coating container having a hollow interior coating chamber, and includes the steps of loading the coating chamber with the component to be coated; and flowing a tri-alkyl aluminum or chromium carbonyl coating gas into the loaded coating chamber at a specified temperature, pressure, and time to deposit an aluminum or chromium coating on the surface of the component. The coated component is then heated in a nonoxidizing atmosphere to a specified temperature to form an aluminide or chromide coating on the surface.

The coated component is typically then maintained at an elevated temperature in the presence of oxygen to form an oxide coating on the external and internal surfaces of the component.

    Abstract: A method applying a thermal barrier coating to a metal substrate, or for repairing a thermal barrier coating previously applied by physical vapor deposition to an underlying aluminide diffusion coating that overlays the metal substrate. The aluminide diffusion coating is treated to make it more receptive to adherence of a plasma spray-applied overlay alloy bond coat layer. An overlay alloy bond coat material is then plasma sprayed on the treated aluminide diffusion coating to form an overlay alloy bond coat layer. A ceramic thermal barrier coating material is plasma sprayed on the overlay alloy bond coat layer to form the thermal barrier coating. In the repair embodiment of this method, the physical vapor deposition-applied thermal barrier coating is initially removed from the underlying aluminide diffusion coating.

    Abstract: A thermal barrier coating (TBC) system and method for forming the coating system on a component. The method generally entails forming a TBC on the surface of the component so that the TBC has at least an outer portion that is resistant to infiltration by CMAS. The TBC is formed by co-depositing first and second ceramic compositions by physical vapor deposition so that the entire TBC has columnar grains and at least the outer portion of the TBC is a mixture of the first and second ceramic compositions. The outer portion is preferably a continuation of the inner portion, such that the TBC is not characterized by discrete inner and outer coatings. The second ceramic composition serves to increase the resistance of the outer portion of the TBC to infiltration by molten CMAS. A platinum-group metal may be co-deposited with the first and second ceramic compositions, or deposited before the TBC and then diffused into the outer portion as a result of the parameters employed in the deposition process.

    Abstract: A protective coating system and method for protecting a thermal barrier coating from CMAS infiltration. The coating system comprises inner and outer alumina layers and a platinum-group metal layer therebetween. The outer alumina layer is intended as a sacrificial layer that reacts with molten CMAS, forming a compound with a melting temperature significantly higher than CMAS. As a result, the reaction product of the outer alumina layer and CMAS resolidifies before it can infiltrate the TBC. The platinum-group metal layer is believed to serve as a barrier to infiltration of CMAS into the TBC, while the inner alumina layer appears to enhance the ability of the platinum-group metal layer to prevent CMAS infiltration.
