    Abstract: An automated manufacturing method and system and in-mold coated plastic article produced thereby are provided. The system includes a compression mold and a plurality of program-controlled manipulators. An automatic sprayer supported on a first manipulator sprays at least a portion of a mold surface with an in-mold coating composition. An end effector supported on a second manipulator picks up a heated blank of moldable plastic sheet material from an oven and places the heated blank between upper and lower mold halves of the mold. An inner portion of the heated blank is forced into an article-defining cavity of the mold and into contact with at least a portion of the in-mold coating composition. The in-mold coating composition and the inner portion of the heated blank cure and bond to one another so as to form the coated plastic article.

The covering is integrally formed from at least one elastomeric material and includes the 3-D structures bonded to the outer surface by injection molding.     Abstract: A vehicle trim part having an injection molded, frontside protective covering is provided. The part includes a decorative layer having an outer surface which provides the appearance of a desirable material. An injection molded, light-transmissive protective layer is inter-bonded to the decorative layer and is integrally formed from a polymeric material which overlies and protects the decorative layer and provides a desired outer surface finish with little or no need for post-molding machining or polishing. The desired outer surface finish and the outer surface of the decorative layer at the interface between the layers form a reflected light pattern which is visible at the front of the part when lighting illuminates the outer surface finish and the outer surface of the decorative layer from the front of the part. The part may be a vehicle interior trim part.

The decorative layer has an opening extending from a rear surface of the decorative layer to a front surface of the decorative layer and aligned with the translucent surface finish. Both a cross section of the opening at the front surface of the decorative layer and the translucent surface finish are sized and shaped to form a light pattern which is visible at the front of the part when artificial lighting illuminates the translucent surface finish from the rear of the part.

    Abstract: A method of bonding a thermoplastic component to a carpeted component is provided. The method includes providing a base component, a thermoplastic component and a fibrous carpet or mat between the components. The carpet has a large number of cavities. The carpet is made of a thermoplastic material adapted to bond to the thermoplastic component in response to heat at the interface between the thermoplastic component and the carpet. The method also includes heating the thermoplastic component and the carpet at the interface between the thermoplastic component and the carpet for a period of time to soften the carpet. The method finally includes pressing the components and the softened carpet together under a pressure to cause the softened carpet to flow and at least partially fill the cavities. The carpet at the interface is transformed into a solid bonding layer to bond the components together to create a finished structure.

    Abstract: A method of bonding a thermoplastic component to a carpeted component and the carpeted component to cellulose-based core in a single pressing step is provided. The method includes providing a base component of a reinforced thermoplastic material, the thermoplastic component, a fibrous thermoplastic carpet or mat between the components, a sheet of thermoplastic adhesive and a core of cellulose-based material. The method also includes heating the thermoplastic component and the carpet at the interface between the thermoplastic component and the carpet for a period of time to soften the carpet. The method finally includes pressing the components, the sheet, the core and the softened carpet together under a pressure to cause the softened carpet to flow. The carpet at the interface is transformed into a solid bonding layer to bond the components together and the sheet bonds the base component and the core together to create a finished structure.

Unwanted portions of the laminated sheet are trimmed.

A molten polymer compatible with the polymeric material of the composite sheet is injected in accordance with a predetermined set of process parameters which are high enough to integrally form at least one structural component via polymeric interfusion at the inner surface of the composite sheet but low enough to avoid damaging the covering. The at least one unbonded, exterior edge portion is folded over the composite sheet to form the trim component.

An intermediate portion of the top covering layer between the cover and the panel is not bonded to either the panel or the cover to form a living hinge which allows the carpeted cover to pivot between different use positions relative to the rest of the load floor.
