    Abstract: A method of making a vehicle interior component having an integral airbag component and a fibrous decorative covering is provided. The method includes providing a polymeric composite sheet and a fibrous decorative covering overlying an outer surface of the composite sheet. The composite sheet is pressed against the covering after the steps of providing to bond the covering to the composite sheet. A molten polymer compatible with the polymeric material of the composite sheet is injected into a mold cavity in accordance with a predetermined set of process parameters which are high enough to integrally form at least one airbag component via polymeric interfusion at the inner surface of the composite sheet but low enough to avoid damaging the covering.

    Abstract: A vehicle trim part having an injection molded, frontside protective covering is provided. The part includes a decorative layer having an outer surface which provides the appearance of a desirable material. An injection molded, light-transmissive protective layer is inter-bonded to the decorative layer and is integrally formed from a polymeric material which overlies and protects the decorative layer and provides a desired outer surface finish with little or no need for post-molding machining or polishing. The desired outer surface finish and the outer surface of the decorative layer at the interface between the layers form a reflected light pattern which is visible at the front of the part when lighting illuminates the outer surface finish and the outer surface of the decorative layer from the front of the part. The part may be a vehicle interior trim part.

A heated plastic composite sheet is pressed against a heated laminated sheet to bond a plastic cushioning layer of the laminated sheet to the plastic composite sheet at the molding station. The step of pressing compresses a portion of the laminated sheet spaced inwardly from an outer periphery of the laminated sheet to locally compact and thin the cushioning layer at the portion to form a compressed portion of the cushioning layer. A plastic compatible with the plastic of the composite sheet is molded around the composite sheet to form at least one component at the inner surface of the composite sheet at the molding station.

The decorative layer has an opening extending from a rear surface of the decorative layer to a front surface of the decorative layer and aligned with the translucent surface finish. Both a cross section of the opening at the front surface of the decorative layer and the translucent surface finish are sized and shaped to form a light pattern which is visible at the front of the part when artificial lighting illuminates the translucent surface finish from the rear of the part.

The heated first skin stretches during the step of crushing while remaining intact between the two side portions. The skins bond together at the predetermined location to form the living hinge.

    Abstract: A deep-drawn, marine hull having a sandwich structure and watercraft utilizing same are provided. The hull includes an outer skin having a waterproof outer surface, an inner skin having a compartment-defining outer surface and a shock absorbing, cellular core positioned between the skins. The skins are bonded to the core by press molding. The cellular core has a 2-D array of cells, each of the cells having an axis substantially perpendicular to the outer surfaces. Thickness of side walls of the hull is substantially uniform to maximize stiffness of the hull. The cells absorb energy of an impact at the outer surface of the outer skin by deformably crushing. Air trapped within cells which are not completely crushed or punctured by the impact provide the hull with buoyancy to allow the hull to float at the surface of a body of water.

    Abstract: A method of making a sandwich-type, compression-molded, composite component having improved surface appearance is provided. Resin skins and a core of a blank or stack of sandwich materials are heated to a softening temperature of the resin. A compression mold is provided including component-forming, upper and lower dies with opposing molding surfaces cooperating to define a mold cavity. The heated blank or stack is allowed to cool in the mold cavity until inner surfaces of the skins are bonded to top and bottom surfaces of the core to seal core cavities. Air in the sealed cavities urges softened portions of the skins inwardly towards the cavities of the core as the air in the cavities cools. A vacuum is applied at a first outer surface of the blank or stack in the mold cavity sufficient to prevent debossing and improve appearance of the first outer surface.

A living hinge allows the flange and the mounted component to pivot between different use positions relative to the first portion of the first outer layer.

    Abstract: A method of bonding a thermoplastic component to a carpeted component is provided. The method includes providing a base component, a thermoplastic component and a fibrous carpet or mat between the components. The carpet has a large number of cavities. The carpet is made of a thermoplastic material adapted to bond to the thermoplastic component in response to heat at the interface between the thermoplastic component and the carpet. The method also includes heating the thermoplastic component and the carpet at the interface between the thermoplastic component and the carpet for a period of time to soften the carpet. The method finally includes pressing the components and the softened carpet together under a pressure to cause the softened carpet to flow and at least partially fill the cavities. The carpet at the interface is transformed into a solid bonding layer to bond the components together to create a finished structure.
