    Abstract: The present invention relates to an improved formaldehyde-free coated fibrous substrate. The coating includes a crosslinked binder system which forms three dimensional networks when heat cured. After the coating is applied to the back of fibrous substrate and cured, the coating is capable of hygroscopic expansion which imparts excellent anti-sag properties. The coating is compatible with other coating systems with neutral or mild alkaline pH. The improvement being the binding system is neutralized with a volatile base so that it evaporates quickly so as not to hinder the cross-linking reaction.

The first coating and the second coating expand at different rates in the presence of humidity in order to help prevent sagging of the substrate in presence of humidity. The first coating is preferably a hydrophobic coating having a large particle size, high elastic modulus filler material. The second coating is preferably a hydrophilic coating having a lower concentration of high elastic modulus material and a polymer having a hydrophilic moiety.

    Abstract: Using a combination of relatively coarse filler and latex binder, a high solids coating which has a minimum solids content of about 60% by volume, can be produced with a relatively low working viscosity. These very high solids coatings can be applied in thick single layers and oven cured without cracking. They maintain more than 80% of their original wet thickness. The resulting coating provides an extremely hard and durable surface, even on relatively soft mineral fiber board ceiling tiles or wall panels.
