    Abstract: A shutter assembly, or other architectural structure or exterior/interior decorative trim element, having a foam insert at least partially enveloped by a cementitious shell. The assembly is molded from cementitious slurry, including gypsum cement and a latex/water mixture. An amount of the slurry is added onto a bottom mold surface portion to a desired depth and/or weight. The foam insert is provided with a plurality of spacer elements disposed in a surface thereof, which is placed atop the slurry in a desired orientation, whereupon an additional amount of the slurry is then added so as to at least partially envelop the foam core or insert. Engagement members on the top mold portion are then brought into contact with the spacer elements so that the foam insert remains at least partially submerged within the slurry. A top portion of the spacer elements can be removed from a base portion of the spacer element to reveal a bore formed in the base portion.

    Abstract: A shutter assembly having a foam insert or core enveloped by a cementitious or urethane-based shell. The shell can also be provided with an optional hanger member that allows the shutter assembly to be mounted to a dwelling via a bracket affixed to an exterior wall surface thereof. The assembly can be molded from a cementitious slurry including gypsum cement and water, or alternatively, from a two part urethane filled with lightweight fly ash. An appropriate amount of the slurry or urethane-based material is added onto a bottom mold surface portion to a desired depth. If the hanger member is to be used, it is placed onto the bottom mold surface portion prior to the introduction of the slurry or urethane-based material. The foam insert or core is placed atop the slurry or urethane-based material in a desired orientation, whereupon the top mold surface portion is closed over the bottom mold surface portion.

    Abstract: A shutter assembly (24) mounts to a structure (20) and provides storm and security protection to an opening (22). The assembly comprises an upper track (28) and a lower track (30) each extending between first and second proximal and distal ends (34, 38), respectively. A pair of decorative shutters (26) are spaced from one another and disposed adjacent to the tracks (28, 30). A plurality of panel assemblies (46) are in sliding engagement with the upper and lower tracks (28, 30) for covering the opening (22) and each comprises upper and lower rails (52, 54) and a pair of stiles (56) extending therebetween and a panel (58). The panel (58) defines a retention portion (66) disposed along side edges (64) extending outwardly from a plane (68) of the panel (58). Each of the stiles (56) define a stile channel (72) having a configuration corresponding to the retention portion (66) to create an interference fit between the stile channel (72) and the panel (58) for allowing movement when the panel (58) flexes.

The rigid edge provides stability to the shutter assembly and the hanger edge allows the shutter assembly to be mounted to a dwelling. The shutter assembly can be formed in an open mold from a cementitious slurry comprising gypsum cement and water. A reinforcing mat or fiber can be disposed in the mold and saturated with the cementitious slurry. A tool disposed adjacent the mold and including a plurality of rotatable sections can be used to form the rigid edge and the hanger edge.

    Abstract: A shutter assembly mounts adjacent an opening of a building. The shutter assembly includes a right stile and a left stile disposed in a spaced and parallel opposing relationship with one another and each having a U-shaped cross section presenting a base and side walls. The side walls extend from the base to spaced distal edges to define a channel open at each end of the respective stiles. A top rail and a bottom rail extend in a spaced and parallel opposing relationship between the bases of the stiles. The top rail is disposed in one of the open ends of each of the stiles and the bottom rail is disposed in the other open ends of each of the stiles. Each of the rails define a glue manifold for distributing an adhesive onto the rails and into the channels for securing the rails to the stiles.
