    Abstract: A multi-layer assembly, such as a sound damping metal laminate used in the automotive industry, having first and second rigid layers and an adhesive layer in between. A retention feature in the form of a raised embossment may be formed in one or more of the rigid layers and may be located near a fastening hole, which accommodates a nut and bolt or some other type of fastening device. The retention feature may impart rigidity and improved stiffness to the multi-layer assembly in the area surrounding the fastening hole, and it may also create a space between the rigid layers that is generally devoid of adhesive from the adhesive layer. This, in turn, can improve the long term performance of the multi-layer assembly by addressing issues such as compression set, spring back and/or stress relaxation. Methods of manufacture and other embodiments are also provided, including ones that accommodate multiple fastening holes, have discontinuous retention features, and use welds in place of nuts and bolts, to name a few.

The substrate portions each have a melting temperature and an outer surface. A fluid is heated to a temperature sufficient to at least partially melt the substrate portions. A jet of the heated fluid is directed from a fluid orifice onto the substrate portions at the overlap area. The heated fluid penetrates at least one of the outer surfaces of the substrate portions. The substrate portions are at least partially melted using the heated fluid. The substrate portions are compressed using a pressure applying surface adjacent the fluid orifice to join the substrate portions together at the overlap area.

In embodiments utilizing a polymer mask, a temporary 3D polymeric relief pattern is formed on a substrate and used as a mask or stencil to form the desired pattern elements. In an additive process, the conductive material is deposited over the masked surface. Deposition can be followed by mask removal In the subtractive process, the conductive layer can be deposited prior to formation of the polymer mask, and the exposed parts of the underlying conductive layer can be etched. Other embodiments utilize dielectric molding in which the molded structure itself becomes an integral and permanent part of the FSS structure.

The double bag is formed of two sheets of bag material that are cut to pre-determined width dimensions, with the width of one sheet being less than that of the other. The bag sheets are prealigned and then attached to each other by spaced apart bonds between the sheets which hold the bag sheets in registered relationship to each other when the double bag is placed over the part and sealed to a tool base. The attachment bonds may be formed by ultrasonic welding, heat sealing or an adhesive.
