Abstract: A polymer is formed into the shape of a one-piece composite part and then solidified by curing, setting, hardening or otherwise solidifying the polymer to form a shaped polymer form having a shape that does not draw. Composite material is laid lip on the form and solidified to from the composite part. The rigidity required of the form to lay up the composite part can be provided by operating in the polymer form's glassy state, forming the shaped polymer form with a hollow core and placing a rigid insert designed to draw inside the hollow core with the polymer form in its elastomeric state or through a combination of both. In its elastomeric state the form becomes pliable (without relaxing to a different memorized shape) and can be drawn out of the one-piece composite part. Because the shape of the form does not draw, the form deforms as it is drawn. If used, the rigid insert is drawn out prior to removing the shaped polymer form.

Abstract: An automotive component (10) and a method for manufacturing the same are disclosed. The component (10) comprises a core portion (14) formed of a first material and a second portion (18) integral with the core portion (14) and formed of a second material. In one illustrated embodiment, the first and second materials have different material property characteristics. For example, the first material can be made of a relatively harder plastic material than the second material made of a softtouch plastic material. The method for manufacturing the component comprises the steps of injecting the first material into a first cavity of a mold to form the core portion (14), altering the mold cavity to form a second cavity and injecting the second material into the second cavity while the first material is in a reactive state to form the second portion (18) of the component. Abstract: A method of manufacturing a curved spinal rod is disclosed. The method includes heating PEEK; injecting the PEEK into an arcuate spinal rod mold; holding the injected PEEK in the mold until the PEEK substantially sets; and removing the injected PEEK from the mold. In another aspect, a spinal rod is disclosed. The spinal rod includes an arcuate main body having a first end portion, a second end portion, and a central portion. The central portion has a non-circular cross-section with a height greater than its width. The first and second end portions and the central portion of the arcuate main body are integrally formed of a polymer such as polyetheretherketone (PEEK). The spinal rod also includes a rounded end cap adapted to mate with at least one of the end portions. The end cap is radiopaque.

Abstract: A cap is formed within the flash of a molded polymeric article. Desirably, the material of the flash, and hence the cap, has the same properties as the molded article. In one embodiment, the molded article is a multi-layer plastic fuel tank having a vapor barrier layer sandwiched between structural and/or adhesive layers and the cap has the same general construction and may be fixed or welded to the fuel tank over an opening through the tank. Advantageously, the cap is formed in the same process used to form the molded article and reduces the scrap or waste material by utilizing a portion of the flash which is removed from the molded article after it is formed. Therefore, the cost and time to produce a molded article and one or more caps is greatly reduced.

Abstract: An actuator/coil assembly (136) is disclosed where two different bonding operations are used. First, a bobbin (164) is overmolded to a coil (172), and a first overmolded part (176) is overmolded to both the coil (172) and a fan tail (152) of the actuator (140). The overmolding operation defines one or more adhesive receptacles (168) in the bobbin (164) on a perimeter that interfaces with the coil (172), and further defines one or more adhesive receptacles (180) in the first overmolded part (176) on a perimeter that interfaces with the coil (172) and that interfaces with the fan tail (152) of the actuator (140). Adhesive (184) is disposed within these receptacles (168, 180) to increase the stiffness of the actuator/coil assembly (136).

Abstract: This invention relates generally to a method for forming a concrete floor as a monolithic unit, wherein a wet concrete mix is deposited and worked to achieve a generally uniform flatness of concrete and adding to the top layer thereof a decorative aggregate material. Subsequently, the surface of the concrete is worked, allowed to partially cure and then ground and polished to substantially remove surface irregularities and reveal the decorative aggregate. The floor surface may then be coated with a sealant to achieve a terrazzo-like appearance.

Abstract: A first mold has a core passage, and first and second cavities in fluid communication with each other at the core passage. A second mold has first and second nozzles therein that inject first and second resins to the first and second cavities, respectively. The core member is slidable within the core passage to provide or block the fluid communication between the cavities, and has a third nozzle therein to inject a third resin to the core passage. The first and second resins are injected into the cavities. The core member is moved to block the fluid communication between the cavities, before injecting the first and second resins is completed. The third resin is injected while moving the core member to provide the fluid communication, after injecting the first and second resins is completed. The molds are separated, thereby yielding a single molded product, such as a vehicle door trim.

Thereby, a flow of the resin material to the portion corresponding to the casing from a portion corresponding to the gate portion can be dispersed by the resinous wall portion. Alternatively, an extended resinous wall portion may be formed in place of the resinous wall portion. Therefore, welds generated at the casing can be made small, and cambers generated at the casing can be suppressed.
