    Abstract: A twin sheet forming system and method is used to form a hollow article, such as an automotive fuel tank, from first and second sheets of thermoplastic material. The system includes first and second loading stations, first and second heating stations, and first and second thermoforming stations in an in-line arrangement. The in-line arrangement allows the sheets to be transferred independently between the stations and the separate thermoforming stations allows the sheets to be thermoformed independently. Each of the thermoforming stations includes an upper and lower platen generally in a side by side arrangement for supporting thermoforming tools and plug assists. After heating, the sheets are independently transferred to the thermoforming stations and formed using the thermoforming tools and plug assists. The thermoforming tool and thermoformed piece in one of the thermoforming stations is then transferred to the other station, and the thermoformed pieces are fused together.

The assembly is heated, and then thermoformed into a contoured three dimensional workpiece by pushing a matrix of a plurality of tool faces into the substrate at respective items. The matrix support pattern of the clamp plates along the plurality of subperimeters prevents sagging across the substrate during heating, and isolates the items from each other during deformation of the substrate by the tool faces.

After the articles are formed they are removed from the apparatus by opening the dies sufficient to permit entrance of the flat movable extractor plate between the dies. The extractor plate has a non-porous top plate and a bottom plate having a plurality of spaced holes. A suction chamber is formed by the top and bottom plates with that suction chamber connected to the outlet end of a vacuum source and the inlet end of the vacuum is connected to a pressure control valve with a vent valve between the inlet end of the vacuum source and the pressure control valve.

The sheet is cut after molding to separate the panels from the web.

The method and apparatus use continuous molding devices, namely, multiple mold cavities in a rotating polygon configuration over the peripheral surface of which the biaxially oriented web is securely and continuously positioned by a follower roller interfacing the polygon with a biaxial orientation device. Continuous and immediate interfacing is effected to prevent loss of orientation in the web which is kept at a temperature suitable for ingestion thereof into the mold cavities by vacuum, pressure or plug assist. In one preferred embodiment the inertia at the interface between the undulating peripheral surface of the rotating mold polygon and the biaxial orientation apparatus is reduced to an optimal minimum.
