    Abstract: An automatic tube tee forming and trimming system uses a single apparatus for milling a hole in a tube, pulling a forming die through the milled hole, and face trimming the resulting pullout joint to the desired height. The forming die is pulled out through the hole via a universal driver which is simply attached to the drawbar without requiring any twisting to lock the assembly. The system may automatically conduct each of the steps once the tube is loaded into the apparatus. The apparatus completes the tube tee forming and trimming process in a relatively small cell, without the need to travel out to another factory area, within a relatively short period of time, and with minimal use of manual labor.

The hole is punched in the sheet utilizing a punch and die wherein the diameter of the die is no greater than approximately five percent greater than the diameter of the punch whereby to provide a hole having a cleanly cut sidewall and thereby preclude splitting of the metal of the sheet as the tubular structure is formed at the working station.

    Abstract: One or more closed perimeter openings are formed in the compression area of a flange of a member that is to be bent transversely to the flange. The member is bent along a transverse bend line, and the flanges are bent inwardly on themselves. The bending of the member along the transverse bend line is done with a great force, and because portions of the side flanges are supported on their distal and proximal side, the material of the side flanges in the compression area plasticizes and flows into the closed perimeter opening, causing them to deform. Because the closed perimeter opening or openings are present, the side flanges are compressed in a more controlled manner, reducing cracking, wrinkling and thinning during the bending of the member along the transverse bend line.

    Abstract: An assortment of lock washers is produced from a method including the steps of (a) providing a plurality of blanks formed of generally planar resilient metal, some of the blanks having a different configuration from other of the blanks, each of the blanks including a central aperture, an outer periphery, a tab, and two locating holes spaced from the central aperture and spaced from each other a selected distance and at a selected orientation relative to the tab; (b) providing a tool having two locator pins and structure for bending a tab out of the plane of a blank; (c) orientating the two locating pins with the two locating holes of a selected blank; (d) actuating the tool to bend the tab of the selected blank out of the plane of the selected blank; and (e) repeating steps (c)-(d) for each of the blanks.

The thin-walled portion is then punched to fully form the ratchet teeth. A forming apparatus suitable for use in the practice of the process is also disclosed.

A subsequent die member reduces the excess wall thickness and extends the tubular member to an axial length equivalent to at least 3T measured from the distal end of the neck member to the surface on the opposite side of said plate.
