Abstract: A backer sheet comprising a natural fiber and impregnated with a water-based acrylate resin is thermofused with a wood cellulose sheet impregnated with the same or different water-based acrylate resin to provide a continuous laminate. The acrylate resin diffuses into the pores of the natural fiber backer sheet and the wood cellulose sheet during impregnation. Heat and pressure are used to thermofuse the backer sheet and the wood cellulose sheet to form the laminate, and the sheets are permanently bonded after thermofusion. Advantageously, the thermofused laminate is free of volatile organic compounds and formaldehyde emissions. A topcoat or an iron oxide layer can be applied to the wood cellulose sheet after impregnating the wood cellulose sheet with the acrylate resin. A design can be transferred to the surface of the laminate or sheets using techniques such as dye sublimation or direct printing.

  • Patent number: 8679285
Abstract: A breathable fabric laminate is formed from fabrics of differing properties, by selecting respective faces of each of two fibrous fabrics to be adhesively joined across the selected faces, raising surface fibers of at least one of the selected faces by brushing or napping the surface fibers, applying a pattern of adhesive to at least one of the selected faces, the pattern including areas of adhesive and adhesive-free areas, and then joining the selected faces to form a fabric laminate. Napping or brushing the back sides of the fabrics prior to lamination creates a spacing layer that can increase air permeability and overall laminate thickness.

  • Patent number: 8652290
Abstract: Apparatuses and methods for bonding together two or more layers of oriented polymer material or secondary material to form a rigid member. Two or more layers of material are initially restrained along an orientation axis to prevent contraction and loss of orientation. Then, the contact surfaces of each layer of material are heated to a temperature above the melting point for each respective material. Next, the heated contact surfaces are merged together, and pressure is applied to the merged contact surfaces to combine the layers. Once combined, the layers are cooled, and a rigid unitary member is formed.

Abstract: Radius fillers for composite structures, composite structures that include the radius fillers, and systems and methods of forming the radius fillers. The systems and methods may be configured to create a pre-form that may be utilized to form a radius filler and/or create a radius filler from the pre-form. Creating the pre-form may include extending a plurality of lengths of composite tape from a composite tape source and receiving the plurality of lengths of composite tape in a pre-form forming structure, converging and/or otherwise combining the plurality of lengths of composite tape within the pre-form forming structure to produce the pre-form, and/or withdrawing the pre-form from the pre-form forming structure. Creating the radius filler from the pre-form may include receiving the pre-form in a radius filler forming structure and producing the radius filler from the radius filler forming structure.
