Each connector has at least one wafer (52) which houses a plurality of terminals (54) preferably crimped and electrically terminated to the ends of the wires. The wire harness machine preferably utilizes a pallet (56) which holds all of the wafers of one wire harness. A conveyor (58) transports the pallet and wafers through a series of stations which perform automated manufacturing steps. The first station is a terminal inserter (64) which inserts and locks the terminals within pre-assigned cavities (114) of the wafers.

The wire is cut using a wire cutter adjacent to the crimp punch tool. The cutter tool is operated by a second actuator. In use, the wire is installed by feeding the wire from the wire spool through the wire output guide and then into the crimp. The crimp is closed by punching it using the crimp punch tool. The wire is cut after the last crimp using the wire cutter tool. The apparatus and method can be used for installing very fragile and small wires.

    Abstract: A combined chip/heat-dissipating metal plate includes a chip and a heat-dissipating metal plate bonded to a side of the chip, wherein the heat-dissipating metal plate is in a stretched state. The heat-dissipating metal plate is stretched before bonding the chip. Preferably, the stretched heat-dissipating metal plate has a thickness smaller than that of the heat-dissipating metal plate before stretching by not more than 20%. The chip has good compression strength in the radial direction and the heat-dissipating metal plate has higher tensile strength after being stretched and taking shape, providing a more stable structure and avoiding damage to the chip due to radially outward tension. The combined chip/heat-dissipating metal plate thus obtained is more stable and thus benefits the subsequent cutting by a laser cutting apparatus.

Because the shoulder clamp holds the connector body rather than pressing against the connector interface, a wide range of different connectors may be used with the same tool, without causing damage to the connector interface of the various connectors.

The method also includes the step of: molding a first plastic onto a surface of the jaw housing such that the plastic forms a datum for receiving the electrically conductive plate and forms an elongated slot therein for receiving the insulated wire therealong. The method also includes the steps of: engaging a lead end of the wire with the electrically conductive plate such that the first electrical potential is conducted to the electrically conductive plate; aligning the electrically conductive plate atop the jaw housing and within the plastic datum such that the insulated wire aligns within the elongated slot; and molding a second plastic to secure the electrically conductive plate and the insulated wire atop the jaw housing.
