    Abstract: A mold apparatus and method for forming a shaped laminate in one step are provided where the laminate includes a cladding layer and a foam backing layer. The apparatus includes a male mold half matable to a female mold half that define a mold cavity. An inlet is mounted on the mold apparatus for introducing foamable materials into the mold cavity. Edge folding members, carried by one of the mold halves, movable from a retracted position to an extended position, fold the cladding layer over at least part of the edge of the foam backing layer. Trim blades are located adjacent to the edge folding members movable from a retracted position adjacent the cavity to an extended position engaging the other mold half to sever the cladding layer to define the finished shape of the laminate.

The vehicle member includes a skin molded to a substrate. The skin includes a tear line formed by a diagonal cut portion. In the vicinity of a lateral tear line of the skin side tear line, a projecting portion is provided on a lower mold to form a groove portion of the substrate along the diagonal cut portion so as to intercept a flow of a resin from the cutting direction of the diagonal cut portion. Therefore, as the resin flows in a reverse direction to the cutting direction of the diagonal cut portion at an opening portion thereof, a flow of the resin into a PP foam layer of a three-layer skin through the opening portion of the diagonal cut portion can be suppressed. This prevents the PP foam layer from being melted and damaged.

In the apparatus, the film suppressing frame is pressed to the female mold through the sliding rod arranged in the female mold, in such a manner that the female mold embraces the frame. Thus, the pressing of the frame is performed by a simple structure, and the film is accurately positioned to the internal surface of the female mold. Also, the film suppressing frame is constituted to advance from and retreat to the female mold. Thus, this causes a space between the both molds and an outside standby position to be useless. A space around the apparatus can be effectively utilized.
