  • Patent number: 7094273
Abstract: A steel article is fabricated by providing an iron-base alloy having less than about 0.5 weight percent aluminum, melting the alloy to form a melt, adding calcium to the melt, thereafter adding aluminum to the melt to increase the aluminum content of the melt to more than about 0.5 weight percent aluminum, and casting the melt to form a casting. Other calcium additions may be made simultaneously with the adding of aluminum, and after the adding of aluminum but before casting the melt. The calcium additions deoxidize the melt to minimize the formation of clustered aluminum-oxygen-based inclusions.

  • Patent number: 6989042
Abstract: A molten-bath based direct smelting process and apparatus for producing metals from a ferrous material is disclosed. The process includes injecting feed materials being solid material and carrier gas into a molten bath at a velocity of at least 40 m/s through at least one downwardly extending solids injection lance having a delivery tube of internal diameter of 40–200 mm that is located so that a central axis of an outlet end of the lance is at an angle of 20 to 90 degrees to a horizontal axis. The feed materials injection generates a superficial gas flow of at least 0.04 Nm3/s/m2 within the molten bath at least in part by reactions of injected material in the bath. The gas now causes molten material to be projected upwardly as splashes, droplets and streams and form an expanded molten bath zone, with the gas flow and the upwardly projected molten material causing substantial movement of material within the molten bath and strong mixing of the molten bath.

  • Patent number: 6986800
Abstract: A method and an integrated steel plant wherein, instead of using coke oven gases, converter gases and blast furnace top gases available as fuel for power generation or other heating purposes, these gases are more efficiently utilized as chemical agents for direct reduction of iron ores producing DRI. DRI is charged to blast furnaces increasing production of crude steel without increasing the capacities of the coke oven plant and blast furnaces and without changes in the quality of the crude steel, or, if production rate is maintained, the fossil fuels specific consumption is significantly reduced. Utilisation of primary fossil energy according to the invention also reduces the specific CO2 emissions per ton of crude steel. The specific CO2 emission in conventional integrated mills is about 1.6 tons of CO2 per ton of crude steel.
