    Abstract: An integrated fiber-ferrule useable as an optical coupling element includes a core directly contacting a cladding layer that has a lower index of refraction than that of the core, without an intervening adhesive. The cladding layer outer diameter is at least 100 times greater than that of the core, and matches an outer diameter of a standard ferrule. The integrated fiber-ferrule may be produced by drawing a glass preform into a cane, cutting the cane into sections, and shaping end faces of the cut sections (e.g., using a laser). To form a fiber optic assembly, a front end of an optical fiber core may be fusion spliced to a rear end of the core of the integrated fiber-ferrule. Use of an integrated fiber-ferrule permits reduction of core to fiber eccentricity, and reduction of connector insertion losses.

A method for fabricating a fiber optic cable includes fusion splicing first and second pluralities of optical fibers arranged in a respective one-dimensional array to form a plurality of fusion spliced optical fibers, and contacting the fusion splices as well as stripped sections of the fusion spliced optical fibers with polymeric material in a flowable state. Either before or after the contacting step, the method further includes altering a position of at least some of the spliced optical fibers to yield a configuration in which the plurality of fusion spliced optical fibers have a non-coplanar arrangement at the fusion splice region.

    Abstract: An optical fiber fan-out assembly includes multiple optical fibers arranged in a one-dimensional array in a transition segment in which spacing between fibers is varied from a first pitch (e.g., a buffered fiber diameter of 900 ?m) to a second pitch (e.g., a coated fiber diameter of 250 ?m). A polymeric material encapsulates the optical fibers in the transition segment, and the assembly further includes multiple optical fiber legs each terminated with a fiber optic connector. Optical fibers extending beyond a boundary of the polymeric material are subject to being mass fusion spliced to another group of multiple optical fibers, and the fusion splices encapsulated with polymeric material, to form a fiber optic cable assembly. Methods for fabricating multi-fiber assemblies providing fan-out functionality are further provided, and the need for furcation tubes is avoided.

    Abstract: A method for protecting fusion spliced optical fibers includes immersing sections of fusion spliced first and second optical fibers in a pool of molten thermoplastic material, followed by removal and cooling of liquid-coated areas, to yield a solid thermoplastic overcoating that extends over a splice joint as well as previously stripped sections and pre-coated sections of the first and second optical fibers. Optionally, a strength member may be adhered to the solid thermoplastic overcoating to provide a reinforced fusion spliced section. A strength member may include a metal rod or a secondary, thick thermoplastic coating.
