    Abstract: A method of producing a polyurethane foam sheet, and a laminated sheet that uses such a foam sheet, that can be applied to artificial leather, synthetic leather, and cushioning materials used in all manner of applications. A polyurethane foam sheet is produced by applying a liquid mixture, obtained by mixing together a heated and melted hot melt urethane prepolymer (A) containing isocyanate groups at molecular terminals, and a compound (B) containing at least 2 active hydrogen atom-containing groups, onto a substrate in a sheet-like manner, and then water foaming the liquid mixture by bringing the sheet-like liquid mixture into contact with water vapor or moisture (water). A laminated sheet is produced by bonding a third substrate to the polyurethane foam sheet.

No. 6,232,354 issued May 15, 2001 describes an environmentally friendly and commercially practicable process for the production of microcellular polymer foams from amorphous, semi-crystalline and crystalline polymers which involves consolidating the polymer, saturating the polymer with an inert gas at elevated temperature and under elevated pressure, and controllably cooling, i.e. quenching the saturated polymer under a variety of temperature and pressure conditions to produce either a closed or open celled microcellular foam or a high density microcellular foam. It has now been discovered that a process similar to that described in this patent can be used for the production of nanocomposite and molecular-composite foams that exhibit exceptional physical properties.

    Abstract: An innovative robotic foam application process that integrates system communications, non-contact vehicle insertion point locations, and applications controls to accurately dispense a two-component structural foam at a high volume and flow rate. The process begins by first inserting a baffle within the support structure. After an electrocoat application and bake, the baffles expand and are sealed within the support structure to form cavities having a fill hole. A hydraulic driven robotic dispensing system equipped with a high-pressure static mixer senses the respective fill hole, moves a robotic arm to a location sensed, and injects a high volume of mixed two-component viscous material within each of the respective located fill holes at a high fill rate. After dispensing, the viscous material undergoes an exothermic curing reaction to cure and is expanded to substantially fill each cavity.

During the introducing and mixing step a blowing agent is introduced into the plastic/wood fiber mixture and is mixed therewith to produce a plastic/wood fiber/gas mixture. During the subjecting step the plastic/wood fiber/gas mixture is subjected to high shear forces in the presence of high pressures and the temperature is maintained below an active volatilizing temperature.
