    Abstract: The present invention provides a continuous process for solid-state expansion of a biopolymer, e.g., polylactic acid, which can be used to manufacture reduced-density thermoplastic materials with improved physical and thermal properties. By incorporating multiple stages of heating into the process as a means to regulate heat flux, unprecedented control of microstructure and crystallinity can be achieved. Thermoplastic sheets with the distinct cellular characteristics imparted by the process disclosed herein were found to be thicker and stronger than materials prepared by conventional processes. Thermoforming sheets with such characteristics enabled the production of light-weight, thermally-stable, compostable products that resist warping, and are thus suitable for a range of industrial applications.

By controlling the amount of activated carbon and its water content during an extrusion process, a broad range of cell sizes can be obtained in the extruded product. In exemplary embodiments, the activated carbon is added to a primary extruder and water is directly injected into a secondary extruder. Alternatively, the activated carbon is compounded with a polymer resin, pre-hydrated by conditioning or steam impregnation, and added to a primary or secondary extruder.

The foams comprises a continuous polymeric phase defining a plurality of cells, wherein the continuous polymeric phase comprises a tannin-based resin derived from a tannin and a monomer, wherein the monomer comprises furfural, glyoxal, acetaldehyde, 5-hydroxymethylfurfural, acrolein, levulinate esters, sugars, 2,5-furandicarboxylic acid, 2,5-furandicarboxylic aldehyde, urea, difurfural (DFF), furfuryl alcohol, glycerol, sorbitol, lignin, or mixtures thereof, and wherein the plurality of cells comprises a plurality of open-cells and a plurality of closed-cells with an open-cell content measured according to ASTM D6226-5, of less than 50%. The foam composition also comprises a discontinuous phase disposed in at least a portion of the plurality of closed-cells, the discontinuous phase comprising one or more blowing agents.
