Because the cohesion between the glass fibers in the strand mat is weakened and the volume of the strand mat is increased, the polyurethane foam solution uniformly permeates into the strand mats. As a result, the productivity of the polyurethane foam is improved and the variations in a variety of the mechanical properties are minimized.

Baby bottle nipples fabricated in accordance with the methods of this invention have the common feature of at least one hydrophilic fluid delivery passage. In yet another embodiment, the fluid delivery passage comprises a porous reticulated foam with interconnected pores.     Abstract: An innovative robotic foam application process that integrates system communications, non-contact vehicle insertion point locations, and applications controls to accurately dispense a two-component structural foam at a high volume and flow rate. The process begins by first inserting a baffle within the support structure. After an electrocoat application and bake, the baffles expand and are sealed within the support structure to form cavities having a fill hole. A hydraulic driven robotic dispensing system equipped with a high-pressure static mixer senses the respective fill hole, moves a robotic arm to a location sensed, and injects a high volume of mixed two-component viscous material within each of the respective located fill holes at a high fill rate. After dispensing, the viscous material undergoes an exothermic curing reaction to cure and is expanded to substantially fill each cavity.

    Abstract: The invention provides in-mold decorated articles and methods to form the articles. The in-mold decorated articles include a polymeric portion having a substrate material adhered to a surface of the polymeric portion. The substrate material may be, for example, a film or a fabric. In some embodiments, the polymeric portion may be a foam and, particularly, a microcellular polymeric material. The articles are formed by injecting a mixture of blowing agent and polymeric material into a mold cavity in which the substrate material is disposed, so that the substrate material is forced against a wall of the mold cavity. The blowing agent, which in certain preferred cases is a supercritical fluid, decreases the viscosity of the polymeric material and, therefore, enables reductions in injection pressures and temperatures.

    Abstract: A method of making a skin of an interior trim part and an interior trim part made according to the process. A male mold having a convex portion is used to form a skin having a uniform thickness that is sprayed on the surface of the mold. The surface of the mold has a grain pattern that is transferred to a skin. The skin is allowed to flash off or partially cure before being removed from the male mold. The skin is then turned inside out with the exterior surface being inverted to form a convex portion of the skin. The skin is placed into a female mold having a concave portion against which the convex portion of the skin is placed. Foam is injected into the inverted skin while in a female mold and is cured to form an interior trim part.

Before the elastomeric layer is completely cured, a second liquid foam producing formulation, designed to produce a soft foam, is poured into the open mold. The elastomeric layer of the resulting article is integrally attached to the foam in the areas not containing the release agent.

    Abstract: The present invention relates to a multiple foam substrate of predetermined shape and a method of manufacturing the substrate. The substrate is a multiple foam substrate which may be manufactured by the method with a mold having first and second mold cavities. The method includes injecting a first foam into the first mold cavity sufficiently to fill the first mold cavity and storing the first foam in the first mold cavity for a predetermined time sufficient to form a substantially non-mixing surface on the first foam. The method further includes injecting a second foam into the second mold cavity and onto the non-mixing surface on the first foam sufficiently to fill the second mold cavity. The method further includes storing the second foam in the second mold cavity for a predetermined time sufficient to bond the first foam to the second foam along the non-mixing surface.

A sprue defined in the second mold half, in opposition with the other side of the substrate, directs injected foam through an aperture in the substrate and into a gap defined between the one side of the substrate and the in-mold coating. A portion of the first mold half includes a layer of a sealing material that is harder than the substrate material to thereby eliminate the need to otherwise trim the overmolded soft trim component upon release from the mold.
