    Abstract: A mold block includes a tool body with a contoured finished surface adapted to receive a tool insert having a forming surface for forming a bottle neck in a molding operation. The tool body defines an internal channel for heat transfer with the forming surface. At least a portion of the channel is offset generally equidistant from the finished surface to provide a path contoured for conformal cooling of the insert. The tool body has a pair of ports intersecting the channel. Several methods for forming a mold block are disclosed and include machining a contoured finished surface adapted to receive a tool insert on a tool body, forming a heat transfer channel within the tool body, and forming a pair of ports into the tool body. At least a portion of the channel is offset generally equidistant from the finished surface for conformal cooling of the insert.

    Abstract: A method of casting a metal ingot with a microstructure that facilitates further working, such as hot and cold rolling. The metal is cast in a direct chill casting mold, or the equivalent, that directs a spray of coolant liquid onto the outer surface of the ingot to achieve rapid cooling. The coolant is removed from the surface at a location where the emerging embryonic ingot is still not completely solid, such that the latent heat of solidification and the sensible heat of the molten core raises the temperature of the adjacent solid shell to a convergence temperature that is above a transition temperature for in-situ homogenization of the metal. A further conventional homogenization step is then not required. The invention also relates to the heat-treatment of such ingots prior to hot working.

    Abstract: The performance and durability of compressor wheels coupled to turbocharger shafts are at odds with each other in that a higher rotational speed can be accommodated by an aluminum compressor wheel. But, aluminum has a low yield strength which causes the compressor wheel to expand outwardly at high rotational speeds such that the slip fit on the shaft no longer prevents wobble at high rotational speeds. To at least partially address this issue, the compressor wheel has two portions: an inner portion made of steel or titanium that has a relatively higher yield strength and a blade portion made of a lightweight, castable material. The inner portion is manufactured with grabbing features on its periphery, placed in a die, and the blade portion is cast over the grabbing features to yield a compressor wheel of two materials that provides sufficient shaft stiffening without high rotational inertia.

A molten metal material is pressure-injected under a temperature higher than a melting point thereof into the space between the mold and the core. Along internal gear formed of the resolidified metal material is cut into a plurality of segments of a prescribed length.
